🚨 60-Second Triage2021-2022 truck, 2.7L EcoBoost, metallic knock with rough running or a check-engine light: run the VIN before you accept any diagnosis. Recall 24V-635 names 47,719 F-150s and the remedy is free. Deep rhythmic knock at idle that speeds up with the engine: stop, and have it towed. Loud noise plus a sudden power loss, or smoke from under the hood: Ford's wording for a related engine is park and shut off as promptly as possible. Rattle only in the first seconds of a cold start on a 2017-2019 3.5L: cam phasers, not the valve recall. Light ping only under hard acceleration or towing: the cheap end, starting at the fuel door.

Two F-150s can make the same noise and be $10,000 apart, and what separates them is not mileage. It is a build date.

NHTSA recall 24V-635, Ford's 24S55, covers 2021 and 2022 trucks with the 2.7L Nano EcoBoost built between 1 May and 31 October 2021, and the Part 573 report says 47,719 F-150s are in it. For those trucks a broken intake valve means a free engine. For a 2.7L built in November 2021 the same failure is an out-of-pocket bill, and Ford's bulletin allows up to 16.3 hours of labour just to fit the replacement long block.

Knocking on an F-150 is five problems, sorted by when the sound happens, and each has a different owner: you, Ford, or nobody. By the end you will know which of the five is yours, which Ford document covers it by number, and what the bill is when none of them do. How to use this guide

Place the noise before you price it. Every route below is defined by when the sound appears, because that decides the economy and costs nothing to observe. Then check the VIN, then talk money. Each route carries the same parts: the tell, what it actually is, the cheap cause that gets skipped, where this does not apply, and a line for the counter.

One rule overrides everything: on a 2021-2022 F-150 the VIN lookup comes before the diagnosis, because the recall's own remedy is a diagnosis and Ford pays for it. A paid teardown on a truck inside 24V-635 is the most expensive avoidable mistake here.

First: is this even engine knock, and which F-150 is it?

Then answer the engine question, because half this guide will not apply to you. The 2.7L EcoBoost is the only F-150 engine in the intake valve recall; the 3.5L EcoBoost carries the cam phaser history and the recent oil-plug recalls; the 5.0L V8 is in none of the current engine campaigns. The 12-minute driveway protocol

  1. Read the door jamb sticker. May to October 2021 is inside the recall window; November 2021 is outside it with the same badge on the tailgate.
  2. Confirm the engine. This one fact removes three of the five routes.
  3. Run the VIN through NHTSA's recall lookup. Free, and on a 2021-2022 2.7L it is worth five figures.
  4. Start it cold and listen for three seconds. A rattle at firing that clears as oil pressure builds is Route 2.
  5. Let it idle warm and listen again. Deep, rhythmic and unchanged by road speed is Route 5, and the drive ends here.
  6. Rev to 3,000 rpm in park and snap the throttle shut. Briefly silent on the overrun, then back, is the bearing signature.
  7. Drive it up a hill under load. A ping that exists only on the throttle is Route 1, the cheap one.
  8. Read the dipstick and the codes. Glitter argues the bottom end; a stored misfire on a 2.7L belongs in the recall conversation, not instead of it.

When Ford itself says stop: the one document that names the rule

Almost no manufacturer document tells an owner to stop on the strength of a sound. One does, and it is worth quoting exactly even though it is not an F-150 recall.

NHTSA 24V-598, Ford's 24S52, covers 85,238 Explorers with the Police Interceptor Utility package, built 10 November 2018 to 1 August 2022 with 3.3L hybrid and gas engines. The Part 573 report describes the sound: "Engine failure is expected to produce loud noises (example: metal-to-metal clank)." The owner letter gives the instruction: "You should safely park and shut off the engine as promptly as possible upon hearing unexpected engine noises, after experiencing a reduction in available engine power, or if smoke is observed emanating from the engine compartment."

Read the scope before you borrow the comfort. This is a police-package Explorer recall about under-hood fire after a rod bearing seizes, and the report is blunt that the pattern is occupational: "There are no reports of fire resulting from engine block breaches on non-police vehicles." What you can borrow is the standard: Ford's threshold for a metal-to-metal clank with a power drop is park now, not book it in for Thursday. The worst case is an unnecessary tow, while driving on a knock is how a bearing job becomes an engine job.

What actually determines your number

Which engine is in the truck. Larger than mileage, larger than trim. The 2.7L, 3.5L and 5.0L have almost no overlapping failure history in the documents.

The build month. Recall 24V-635 is defined by production window, not model year. The federal investigation identified a "spike period" of May to October 2021 at the valve supplier, and Ford changed the alloy after 31 October 2021. Two identical 2022 trucks can sit on opposite sides of that line.

Whether a live campaign covers it. Inside 24V-635 the inspection and, where it fails, the engine are free. Outside it, the same job starts at Ford's 16.3-hour allowance plus a long block.

How early you stopped. The one variable you control: the knocking guide puts caught-early bearing work at $800 to $3,400 against $4,000 to $10,000 or more for a replacement engine.

Dealer or independent. Recall and programme work must go to a Ford or Lincoln dealer; there is no independent route to a free engine. The full comparison maps which jobs go where.

Whether anyone read the codes first. A stored misfire, a valve inspection result and a bearing verdict are three different conversations that all start from "it knocks."

Read it from the bottom up: the most expensive line and the cheapest are the same repair. What moves a truck between them is a build date, a completed inspection and a campaign number on the order.

Two rows invert the guide rather than refine it. The 2.7L built inside the window is the only truck whose worst outcome is currently the cheapest, because Ford pays. And the 5.0L typewriter tick is the only noise here a manufacturer calls normal in writing, which makes it the easiest thing to be sold a repair for.

The tell. A light, fast metallic ping when you accelerate hard, climb or tow, gone the instant you lift. Silent at idle, worst when fully warm — it shows up on the on-ramp and the trailer hill.

What it actually is. The mixture igniting from pressure and heat before the spark commands it, hammering the piston crown. The engine hears it too and pulls timing, which is why power leaves with the noise. Three causes cover almost all of it: low octane, carbon, and tired plugs.

The cheap cause that gets skipped. The fuel door. EcoBoost F-150s run on regular but make their published tow figures on premium, and a truck worked hard on 87 in summer can ping with nothing broken.

Fix it yourself — the tank test, then the plugs. Burn the tank low, fill with the higher grade, tow the same hill a week later. Ping gone is your answer for under $10; if not, the spark plug guide walks the next step. The honest limit: intake-valve carbon is not a driveway job, and a borescope look at $50 to $100 should come before anyone quotes walnut blasting.

Where this does not apply. A ping also present at idle is not this route, and a knock that arrived with an oil change is a viscosity question first.

At the shop — say this: "It only pings on the throttle under load, and I have already run a tank of the higher grade. Before we discuss hardware I want a borescope photograph of the intake valves."

Route 2 · Cold-start rattle on a 2017-2020 3.5L — the cam phaser years

The tell. Ford describes both faces of it in one sentence: the noise "might occur as a rattle when starting the engine after the vehicle was turned off for an extended period of time or as a knocking noise when the engine is idling after it is warmed up." A cold-morning rattle and a warm-idle knock can be the same part.

What it actually is. The variable camshaft timing phasers develop internal clearance and rattle before oil pressure locks them. Ford's risk framing is unusually direct: "A cam phaser that has developed an undesirable noise does not affect the vehicle safety, performance, or emissions."

What was covered, and the exact dates it stopped. 21B10, 2 March 2021, reprogrammed the PCM and states its own life: "This program will be in effect through March 31, 2022. There is no mileage limit for this program." 21N03 covered the hardware and gated it: coverage ran "until January 1, 2023 provided the Repair Order (RO) date of Powertrain Control Module reflash under Customer Satisfaction Program 21B10 occurs on or before February 28, 2022," prorated 100 percent to 69,999 miles, 66 percent from 70,000, 33 percent from 80,000 and nothing at 90,000 or higher. Scope: 2017-2020 F-150s built at Dearborn from 10 March 2016 and Kansas from 15 April 2016, both to 30 November 2019.

The cheap cause that gets skipped. The service history: coverage turned on whether a 21B10 reflash was on the truck before 28 February 2022, and a second owner usually has no idea.

Fix it yourself — the evidence, not the repair. Record the first five seconds of a genuine cold start, three mornings running, from the same spot; the recording protocol has the method. That file is the only version of this noise a shop will hear if your appointment is at two in the afternoon. The honest limit: the repair is four phasers with both valve covers off.

Where this does not apply. A 2021 or later 3.5L is outside both programmes; a rattle that never clears belongs to Route 5.

At the shop — say this: "This is the cam phaser rattle described in Ford programmes 21B10 and 21N03. Was the 21B10 reflash ever performed on this VIN, and can the four-phaser job be quoted separately from diagnosis?"

Which F-150 engine noises does Ford actually pay for, and which are yours? Two are covered right now and two are not, and the split is written into documents rather than left to a service adviser. A broken intake valve on a 2.7L built between 1 May and 31 October 2021 is covered by recall 24V-635, which names 47,719 F-150s, and by programme 24N12 afterwards for ten years or 150,000 miles from the warranty start date. A misaligned cup plug on a 2024 or 2025 3.5L is covered by recalls 24V-851 and 25V-198. Against that, cam phaser rattle on a 2017-2020 3.5L had two programmes and both state their own end dates, and the tick on a 5.0L is documented as normal rather than as a repair. The tell. Ford's Part 573 report is specific: "An engine malfunction indicator lamp will illuminate on the cluster and customers may notice their vehicle running rough prior to losing motive power." Note what is not in that sentence — a knock. Owners report one anyway, but the documented signature is a light and a stumble, then an engine that stops.

What it actually is. An intake valve breaking at the stem. The March 2026 dealer bulletin puts it in one line: "an engine valve may break at the stem, near the valve keeper area, and allow most of the engine valve to fall into the engine cylinder." The report names the cause as "grinding burn and over-specification hardness at the third keeper groove," and the alloy was changed from Silchrome Lite to Silchrome 1 after October 2021.

The scope, exactly as the documents give it. 90,736 vehicles, 47,719 of them F-150s produced 1 May to 31 October 2021 — Dearborn from 1 May, Kansas City from 15 June. F-150s in this recall carry the 2.7L only. Ford's estimated defect rate is 1 percent, and the investigation found failures cluster early: "the vast majority of failures have occurred before 20,000 miles with over half of all reported failures occurring before 5,000 miles."

The cheap cause that gets skipped. The lookup, and the refund question behind it: the dealer bulletin is explicit that "This Safety Recall must still be performed, even if the owner has paid for a previous repair," with refunds "only be provided for the cost associated with long block engine replacements."

Where this does not apply. Every engine but the 2.7L is outside 24V-635, and so is a 2.7L built in November 2021 — the recall reached 90,736 of the 411,315 vehicles investigated.

At the shop — say this: "Please check this VIN against recall 24V-635 and programme 24N12. I want the FDRS engine valve inspection performed and the result printed, with any running test noted on the order."

How do you tell a real F-150 recall knock from an expensive guess? Do the two free steps before anyone lifts the truck. Read the build date off the driver's door jamb, then run the VIN through NHTSA's lookup: recall 24V-635 is defined by production window rather than model year, and the F-150 window is 1 May to 31 October 2021. That check separates a repair Ford pays for from one where Ford's own bulletin allows up to 16.3 hours of labour on the long block alone. Then place the noise in time. A rattle only in the first seconds of a cold start belongs to the cam phaser programmes, both expired. A deep knock at a warm idle briefly silenced by a snapped throttle is a bearing, and it rides a flatbed. Record thirty seconds and Pulscar names the family before the conversation starts.

three numbers

The tell. On a truck with a few thousand miles, treat any new mechanical noise as abnormal. Two patterns live here: a rapid oil loss that can stall the engine and damage bearings, and a rod bearing that was wrong when it left the plant.

What it actually is. Recalls 24V-851 and 25V-198 describe the same defect — a misaligned engine cup plug on the 3.5L GTDI "which can result in a rapid oil leak" — with the consequence given as stall risk plus fire risk. The second is larger and later: 4,356 vehicles against 2,490, reaching F-150s built 12 September 2024 through 30 January 2025. Recall 25V-344 is different and much smaller: "The connecting rod and rod bearing components may have manufacturing defects that can lead to engine damage and engine failure," across 156 vehicles, F-150s built 26 February to 10 March 2025.

The cheap cause that gets skipped. Checking the oil level yourself first: a cup plug leak shows on the dipstick and the driveway before it shows in a noise. The oil leak guide maps leaks when no recall applies.

Where this does not apply. Trucks built outside those windows, which is most of them.

At the shop — say this: "Please run this VIN against 24V-851, 25V-198 and 25V-344, and tell me which apply. If the cup plug recall applies I want the inspection result written on the order."

Route 5 · Deep knock at idle, outside every document — the expensive ending

The tell. Deep, rhythmic, present at a warm idle, speeding up exactly with engine speed and loudest unloaded. The deceleration test confirms it: a knock that goes briefly quiet on the overrun and returns is the bearing signature, because closing the throttle unloads the rod. Glitter on the dipstick argues the same way.

What it actually is. The oil film between rod and crankshaft has failed and the two are in contact; every revolution machines both surfaces and circulates the debris. For the same mechanism on another engine, the 24V-598 report lists the causes as "foreign object debris in the bearing, bearing material failures, crankshaft geometry concerns, and lubricant quality and presence."

If the recall was already performed and it still knocks. Programme 24N12 covers a long block replacement after 24S55 has been completed, for ten years of service or 150,000 miles from the warranty start date, with the dealer required to contact Ford's Special Service Support Center to verify the failure is 24S55-related. Ask for it by number, get that contact on the repair order, and if refused, file a complaint with NHTSA.

The cheap cause that gets skipped. Ruling out the impostors before the engine is opened: a belt slipped off and the engine run for thirty seconds tells you whether the noise is internal at all. My own $380 lesson was this step, skipped; the knocking guide walks the sequence.

Where this does not apply. If the noise vanishes off the throttle it is Route 1; if it lives only in a cold start on a 3.5L it is Route 2.

At the shop — say this: "Idle knock with a positive deceleration test. Before any quote I want the belt-off result and compression and leak-down numbers in writing, and the quote split three ways: bearings with the crank measured, a rebuild, and a used engine."

What does engine knocking actually cost on an F-150 in 2026? The spread runs from nothing to five figures, and three facts decide where you land. First, the build date: a 2.7L made between 1 May and 31 October 2021 sits inside recall 24V-635, where the inspection and any long block are free, with programme 24N12 behind it for ten years or 150,000 miles. Second, the labour, which Ford publishes: up to 16.3 hours to fit an F-150 4x4 long block and 9.5 hours for four cam phasers, so at $120 to $225 an hour the labour alone reaches four figures before a part is bought. Third, how quickly you stopped driving, because bearing work caught at the first knock runs $800 to $3,400 against $4,000 to $10,000 or more for an engine. What we counted in the federal complaint file

Our sample: every F-150 complaint in NHTSA's public database, all body styles, model years 2011 to 2026, pulled 6 September 2026 — 18,368 unique reports, 3,752 of them with an engine component code.

The knock word is rarer than the forums suggest. Filtering those engine-coded reports for knock, knocks, knocking or knocked returns 120 complaints, peaking on 2018 trucks at 40 and 2019 at 22. Three also carry a crash flag and one a fire flag — single reports in which both facts appear, not evidence that one caused the other.

The rattle word is far more common, and it has a name. Searching the same reports for "phaser" returns 509 complaints, clustered on 2017 (147), 2018 (189) and 2019 (108) trucks, 264 of which also say rattle. Separately, 150 name Ford campaign 21N03 in the owner's own text.

The two families overlap. Of the 40 knock complaints on 2018 trucks, 22 mention cam phasers — which is why Route 2 is a route rather than a footnote. Our wider read of noise words is in the complaint analysis.

What actually happens at the dealer, checkpoint by checkpoint

Checkpoint 1 — the VIN question. "What field service actions show open on this VIN, and specifically 24V-635 and 24N12?" Free, and on a 2021-2022 2.7L it is the whole ball game.

Checkpoint 2 — the build date. "Which plant, which month?" Dearborn and Kansas City start on different dates inside the same recall.

Checkpoint 3 — the inspection result. "Did the FDRS test call for the 55-minute running test?" Two labour operations, 1.3 hours against 0.3, and the answer is what the software concluded.

Checkpoint 4 — the noise question, which Ford asks too. Step 21 of Ford's procedure is "Does the engine exhibit any signs of noise concerns?" A yes routes the truck to the SSSC.

Checkpoint 5 — the diagnostic fee. "What is the charge, and does it credit toward the repair?" Expect $80-$150 independent, $120-$200 dealer; recall work carries no fee.

Three diagnostic traps that cost F-150 owners the most

Trap 1: the teardown quoted before the VIN was run. The situation: a 2021 SuperCrew, 2.7L, 30,000 miles, knock with a check-engine light. What the shop says: "We'll need to get into it. Diagnostic and teardown, then we price the repair." What is really happening: if it was built between 1 May and 31 October 2021, the recall's own remedy is the diagnosis, at Ford's expense. Price versus bill: $0 under 24V-635, against a teardown plus a long block at up to 16.3 labour hours. Your protective question: "Has this VIN been checked against 24V-635 before we discuss a paid diagnosis?"

Trap 2: the phaser job sold without the paperwork question. The situation: a 2018 3.5L at 96,000 miles with a cold-start rattle. What the shop says: "Cam phasers. They all do it. Around three and a half thousand." What is really happening: the price may be fair, but 21N03 paid nothing from 90,000 miles even while live, and closed on 1 January 2023. Price versus bill: at this mileage the job is yours, roughly $2,000 to $4,000 against Ford's 9.5-hour allowance plus parts. Your protective question: "Was the 21B10 reflash ever performed on this VIN, and is the phaser quote itemised parts and labour?"

Trap 3: the 5.0L tick sold as a repair. The situation: a 5.0L V8 that ticks at a warm idle, often right after an oil change. What the shop says: "Lifters. That's the start of a top-end job." What is really happening: Ford's SSM 52334 describes a "tick tap and/or typewriter ticking noise at idle after an engine oil change," states it "is not detrimental to the engine function or durability," and calls it "an operating characteristic of the 5.0L engine and no repairs should be attempted." Price versus bill: $0 against a four-figure top-end quote for a noise the manufacturer documents as normal. Your protective question: "Is this the noise described in SSM 52334, and if not, what distinguishes them?"

Three quotes, decoded

These are composite scenarios, not individual customers — the mileages and outcomes are typical of the pattern each item describes, assembled so the arithmetic is visible. We do not publish invented testimonials.

Scenario 1 — the knock that was a build-date question. A 2021 SuperCrew with the 2.7L, built July 2021, at 28,000 miles, running rough with a light on. Ask for the recall check first and the inspection either clears it in 0.3 hours or calls for the 55-minute test, with a failure routing to a long block at Ford's cost. Ask for a diagnosis first and the same truck collects a paid teardown to reach the same place. Lesson: on this engine the free step is not a shortcut past diagnosis — it is the diagnosis, and Ford happens to be paying.

Scenario 2 — one rattle, two eras. A 2018 3.5L at 65,000 miles in 2022, with a 21B10 reflash on the record, was a prorated claim at 100 percent. The same truck at 96,000 miles in 2026 is outside the programme on both counts — the mileage band and the 1 January 2023 end date — leaving Ford's 9.5-hour allowance as a fair-price benchmark only. Lesson: with campaign coverage the expensive variable is the calendar, and it moves whether or not you do.

Scenario 3 — the tick that was free. A 5.0L at 70,000 miles that started ticking the week after an oil change, quoted as an early lifter job. The document says the noise is not detrimental and warrants no repair; the owner's cost is a printed copy of SSM 52334. Lesson: the cheapest repair on this truck is the one a manufacturer document says not to perform.

Best and worst F-150 engine years for knock, and what the lists get wrong

Search for F-150 years to avoid and you get model-year verdicts: 2004 and 2005 for the spark plug era, 2013 for the complaint peak, 2017 to 2019 for cam phasers. That is complaint volume, a poor proxy for what a noise costs you.

What the documents say instead. The most consequential fact on a modern F-150 is not a model year — it is a six-month build window. Recall 24V-635 covers trucks built 1 May to 31 October 2021, so a 2022 built in June 2021 is in it and a 2021 built that November is not. No years-to-avoid list can express a VIN-level fact.

Where the lists are actively misleading. They treat the cam phaser years as a reason to walk away. In practice a 2018 3.5L whose phasers were replaced under 21N03 before January 2023 is in a better position than a 2020 truck that never rattled and never had the parts changed. The repair is the asset, not the model year.

The honest ranking, by what it costs you.

  • Best position: a 2021-2022 2.7L inside the build window whose 24S55 inspection is complete and documented, with 24N12 live behind it.
  • Also strong: a 5.0L of any year, on the strength of a documented "do not repair" noise rather than a failure.
  • Buy with the service records out: a 2017-2020 3.5L, where the question is whether 21B10 and 21N03 were done.
  • Buy with the VIN out: any 2024 or 2025 truck, because the recent campaigns are windows of weeks.
  • Genuinely uncovered risk: bearing wear outside every campaign, $800 to $3,400 caught early and far more once it is an engine.

What to check on the test drive, in order. Read the door jamb. Run the VIN. Cold-start it yourself rather than arriving to a warm engine. Idle it with the hood up. Snap the throttle shut from 3,000 rpm. Five minutes, no cost, and a better filter than any model-year list — as on the Silverado and the Tundra.

Your situation right now: four playbooks

"2021-2022 2.7L, any symptom or none." Read the door jamb today and run the VIN against 24V-635 and 24N12. Book the inspection and ask for the printed result either way. If you have already paid for an engine, ask about the refund route in the recall bulletin.

"2017-2020 3.5L with a cold-start rattle." Record three cold starts, then ask whether 21B10 was ever performed on the VIN. Both programmes are closed, so this is a pricing conversation — get the 9.5-hour allowance itemised.

"Deep knock at idle on any F-150." Stop driving it. Do the deceleration test where it is parked, check the dipstick for glitter, and book the tow.

"Just bought it and nothing is wrong." Run the VIN, note the build month, and bank a thirty-second recording of a healthy cold start.

After the fix: verify, then prevent

Verify within a week. Recall or programme work: the campaign number on the invoice and the inspection result in writing. Phaser work: the rattle gone on a genuine cold start, not a warm restart in the lane.

Keep the paperwork that proves scope. On a recall the invoice should name 24S55; on a programme repair, 24N12. That line makes a later argument possible, and 24N12 transfers to subsequent owners.

Re-run the VIN once a year. The 24S55 population grew between bulletins, from 90,646 US vehicles in September 2024 to 91,093 in March 2026.

Record the before and after. Thirty seconds from the same position is the cheapest proof of repair there is — the recording guide has the protocol.

What we looked for and did not find. There is no open NHTSA investigation into any F-150 engine. We read the investigation flat file rather than trusting a search: EA23-002 closed on 31 October 2024 with recall 24V-635, and the only F-150 entries still open are EA26-001 on transmission downshift and RQ21-002 on a rearview camera. We also found no Ford field service action for a cold-start knock on the 5.0L.

Methodology. Campaign numbers, populations, build windows, remedy wording, labour allowances and expiry dates were taken from the Part 573 reports, owner letters, dealer bulletins, programme bulletins and the ODI closing resume themselves, downloaded from NHTSA's document server and read as text. Complaint counts come from NHTSA's public complaints database for the F-150, model years 2011 to 2026, pulled on 6 September 2026; those are owner reports, not audited invoices, and each count states the word its filter matched. Price ranges were re-verified in September 2026 against published shop-cost sources and cross-checked against Ford's own labour allowances: cam phasers book 10 to 15 hours at around $185 an hour with a revised timing kit at $500 to $900, and a replacement 2.7L assembly runs from about $4,000 for a used unit to $12,500 installed with the parts a shop fits while the engine is out. They are estimates, marked ⚪ throughout, not measurements from a dataset we own. Eligibility depends on your VIN and build date, so verify before authorising paid work.
